Executive Summary

A manufacturer of nutraceutical and cosmetic ingredients required a fully automated processing plant to manufacture premium Aloe Vera Gel, Aloe Vera Juice, Aloe Vera Concentrate, and Spray-Dried Aloe Vera Powder for domestic and international markets.

The customer required a hygienic processing system capable of preserving heat-sensitive bioactive compounds, minimising microbial contamination, improving product shelf life, and complying with international GMP, HACCP, and food safety standards.

Mechotech successfully designed, manufactured, installed, and commissioned an Aloe Vera Processing & Extraction Plant incorporating leaf washing, trimming, filleting, gel extraction, decolourisation, enzymatic stabilisation, vacuum concentration, spray drying, aseptic storage, and PLC-SCADA automation.

Customer Background

The customer supplies Aloe Vera ingredients to nutraceutical manufacturers, cosmetic companies, pharmaceutical manufacturers, beverage producers, personal care product manufacturers, and food processing industries. Increasing export demand required expansion from conventional manual processing to a modern automated production facility.

Customer Challenges

The customer faced several manufacturing challenges:

  • Rapid oxidation after leaf cutting
  • Loss of Acemannan during processing
  • High microbial contamination risk
  • Short product shelf life
  • High manpower requirement
  • Inconsistent gel quality
  • High wastage during manual filleting
  • Poor extraction efficiency
  • Difficulty complying with export regulations

Project Objectives

The customer required a turnkey facility capable of:

  • Processing 20 MT/day of fresh Aloe Vera leaves
  • Producing stabilised Aloe Vera Gel
  • Manufacturing Aloe Vera Juice
  • Producing Aloe Vera Concentrate
  • Producing Spray-Dried Aloe Vera Powder
  • Preserving bioactive polysaccharides
  • Reducing processing time
  • Achieving international food safety compliance

Process Description

1

Leaf Reception & Inspection

Fresh Aloe Vera leaves are received and inspected to ensure maturity, freshness, and freedom from physical damage before processing.

2

Washing

Leaves are washed using stainless steel washing systems with sanitised water to remove:

  • Soil
  • Dust
  • Latex residues
  • Microorganisms
  • Foreign particles
3

Sorting & Trimming

Operators remove damaged leaves while trimming thorny edges and preparing leaves for gel extraction.

4

Filleting

Automated or semi-automatic filleting systems carefully separate the outer rind from the inner gel.

This minimises contamination from yellow latex (Aloin) while maximising gel recovery.

5

Gel Extraction

Pure Aloe Vera gel is extracted using hygienic stainless steel equipment designed to minimise oxidation and preserve natural bioactive compounds.

6

Decolourisation

Food-grade adsorption systems remove Aloin and pigments to produce a clear, stabilised Aloe Vera extract suitable for food, cosmetic, and pharmaceutical applications.

7

Filtration

Multi-stage filtration removes suspended solids while maintaining polysaccharide content.

8

Pasteurisation

The gel undergoes mild thermal treatment to ensure microbiological safety while preserving nutritional quality.

Benefits include:

  • Longer shelf life
  • Reduced microbial load
  • Product safety
9

Vacuum Concentration

Where concentrate production is required, Aloe Vera gel is concentrated under vacuum to preserve heat-sensitive nutrients.

Advantages include:

  • Low temperature operation
  • Better colour retention
  • Reduced energy consumption
  • Higher product stability
10

Spray Drying

For powder production, concentrated Aloe Vera is spray dried under carefully controlled conditions to produce:

  • Free-flowing powder
  • High Acemannan retention
  • Long shelf life
11

Aseptic Filling

Finished products are packed in hygienic aseptic systems to prevent contamination and extend storage life.
